Cleaning cooling tower fill sounds simple – just spray it with water, right? Wrong. I have seen well-intentioned maintenance crews destroy good fill with improper cleaning methods. And I have seen other crews waste time on ineffective cleaning that did nothing to restore performance. In this guide, I will walk you through the common cleaning methods, when they work, and the risks you need to avoid. Tower Fill that is cleaned properly can last years longer. Cleaned improperly, it may need immediate replacement.
This is the safest method for routine maintenance. Use a garden hose with a spray nozzle, or a pressure washer set to 500 psi or less. The goal is to knock off loose debris and surface biological growth without damaging the fill sheets.
When to use: Light surface fouling, dust, or algae. This should be done annually as preventive maintenance.
Risks: Minimal if pressure is kept low. However, high-pressure water (above 800 psi) can cut through PVC sheets. I have seen crews accidentally slice fill packs with pressure washers set to 2,000 psi. Always test on a scrap piece first.
Effectiveness: Good for loose debris. Does not remove scale or deep biological growth.
When scale has built up on the fill, water alone will not remove it. You need an acid cleaner. The most common is a mild phosphoric or citric acid solution. Some facilities use sulfamic acid. Never use hydrochloric (muriatic) acid indoors – the fumes are dangerous and will corrode metal components.
When to use: Calcium carbonate scale that is visible on fill surfaces.
Risks: High. Acid can damage PVC if left on too long or if concentration is too high. It can also damage metal tower components, pumps, and piping. Always neutralize the acid after cleaning and rinse thoroughly. Follow the chemical manufacturer's instructions exactly.
Effectiveness: Very good for calcium scale. Does not remove silica scale.
Silica scale requires mechanical removal or very aggressive chemicals like hydrofluoric acid – which is extremely dangerous and rarely used. If you have silica scale, your best option is usually fill replacement. I have seen plants spend thousands on chemical cleaning attempts that barely touched silica scale. Do not waste the money.
For biological growth – algae, bacteria, fungi – a biocide shock can kill the organisms, making them easier to rinse off. Common biocides include chlorine, bromine, or non-oxidizing biocides like isothiazolinone.
When to use: Visible green or black slime on fill surfaces.
Risks: Some biocides are corrosive to metal. Chlorine above 1 ppm can accelerate PVC degradation. Always follow the chemical supplier's dosage recommendations. After the shock, rinse thoroughly.
Effectiveness: Kills organisms, but dead biofilm may still cling to surfaces. Follow with low-pressure water washing.
Sometimes you need to manually scrub the fill. Use a soft-bristle brush. Never use wire brushes or metal scrapers – they will gouge the fill surface, creating rough spots that foul faster.
When to use: Stubborn deposits that do not rinse off.
Risks: Scratching or gouging the fill. Also, you can only reach the top layer of fill. Deposits deep in the pack will remain.
Effectiveness: For surface deposits, good. For deep deposits, poor.
There are times when cleaning is a waste of money. Replace rather than clean when:
I have seen facilities spend $10,000 cleaning fill that needed replacement anyway. They ended up paying for cleaning and then replacement a year later. Do not let that be you.
Cleaning cooling tower fill involves working at height, with chemicals, and often in confined spaces. At minimum:
If you are not comfortable doing this yourself, hire a professional cooling tower service company. They have the training and equipment to do it safely and effectively.
Cleaning can extend fill life and restore performance, but only if done correctly and at the right time. Use the mildest effective method. Test on a small area first. And if in doubt, consult an expert. I have seen too many fill packs ruined by well-meaning but aggressive cleaning.
We offer safe, effective cleaning services using the right methods and equipment. Or we can train your staff on proper techniques. Free fill assessment to determine if cleaning or replacement is best.
